Looking on the Yahoo group, i've seen both 5" and 6"(16cm) Mentioned.
Could someone please confirm which size is correct (either from experience or from the TIS), and also the easiest way/order to remove the door panels?

The door panels are fairly easy to remove, but need care to NOT break the little plastic lugs which hold them at the bottom of the door. You will find the main screws for releasing the panel behind plastic grommets on the door panel, and behind the door release handle. Also remember to un-attach the electric windows button multiplug.
The panel behind the door mirror just Pulls off if I remember right.

I have just upgraded all the stereo in my my frp and the original speakers for the front are 6" but I managed to fit infinity 6.5" component speakers, the mids fit into the metal and I put the tweeters in the black panel behind the door mirrors, it looks quite neat really

you might face problem fitting them due to width of the the metal frames that hold the magnet and the speaker... It might not fit in till the end.
The problem can be solved easily (I done it) by using metal rings in order to increase the fitting distance of the speaker with the metal hole of the door. Those rings are supplied with most of the speakers together. If not you may ask from a Car stero store to give you 2 of them.
I put lot of foam material in order to have better performance from the speaker and to avoid rattles from the cables and the crossover. In the inside of the hole, I fit the crossover , after I made all the necessesary connections and then, by using that ring with 3 screws I fit a pair of speakers. For the tweeters the best place to fit them is on the cover of the mirrors. Its the best place for best audio listening. Most of the tweeters (after fitting them) , can be moved in such a way to 'focus' on your ears....
I hope that all the above might help you...

I doubt kappas would go in without a little "persuasion"....but then I might be wrong
Anyone got any decent pics of the tweeters mounted in the mirror pods?

Yep quite right, I wanted JL speakers and had to settle for 5.25"s as the magnets and frames were a bit too big for the 6".

I think I may try getting a second set from Ford/scrap yard/other source before doing this (my Cerwin Vega(?SP) tweeters currently sit in the corner of the dash against the front screen, this has got to be a better position for them
